These new hi-power, super efficient quad die (four LEDs in one package!) 5mm LEDs function as plug in bulbs for use in flashlights with reflectors. These are a direct plug in replacement for the bi-pin incandescent lamps used in popular two cell flashlights. Simply remove the stock incandescent bulb, replace it with an SMJLED and either drill out the reflector opening to 0.25 inch, or swap the reflector with a pre-drilled one from the complete SMJLED Kit. That's all there is to perform this modification to a flashlight.
These are even brighter than the original MJLED!

The larger multiple die area produces a bigger, broader beam just as bright  or brighter than the original MJLED. More light for the same power consumed by the original MJLED, the Super MJLED is a revolution in the evolution of the MJLED.

Battery Life and Performance

Unlike power hungry Luxeon LEDs, the SMJLED needs much less power which results in a very long battery life. Heck, it's still turning out about 150 Lux after 35 hours continuous use.

Replacing the reflector and front window with the SMJLED Kit parts:

Unscrew the bezel ring from the head and remove the stock reflector and plastic front window.

Install the SMJLED ready reflector in the head and insert the front window in the bezel ring.

Screw the bezel ring with front window down on to the head assembly with reflector.

Install the assembled head on to the flashlight battery tube. Verify proper twist on/off operation.

Installing the SMJLED:

Conditions: MiniMag 2AA flashlight in working order loaded with batteries. It's best in this first step to use an old set of alkaline batteries to verify proper polarity and operation. It's much easier to work with the SMJLED when it's not blindingly bright.

Note - The SMJLED is a diode device and has polarity (+/-) to its leads. However, inserting the LED reverse polarity will not damage the MJLED; it is reverse polarity protected.

Trim the leads of the SMJLED to 3/8 inch (9.5mm) in length. 

Unscrew the flashlight head and remove the stock incandescent lamp. Insert the SMJLED in to the bulb socket. If it does not light up, remove the SMJLED and rotate the leads 180 degrees and insert the SMJLED in to the bulb socket again. Because of switch variations, it may be necessary to trim a small additional amount of length off the leads to get the SMJLED to sit flat on the top of the switch assembly.


NOTE: The MJLED requires a modified reflector with its opening widened to 0.25 inch. Instructions for modifying the stock reflector are in the sections "How to mod Stock Reflector for use with SMJLED" and "Drilling Out The Stock Reflector For Use With The MJLED".

 

SMJLED Beam Alignment:

Careful alignment of the MJLED will result in a better and brighter beam. The MJLED should sit squarely in the bulb socket. It should not lean left/right/front/back, but should point directly up. Very small adjustments may be required to achieve an optimum beam.

You should be able to focus the beam to a nice broad hot spot 

 

How to mod Stock Reflector for use with SMJLED:

The following instructions use the 2AA MiniMag as an example of how to modify any AA flashlight for use with the SMJLED.

There are two types of reflectors you might find in a MiniMag.

This is Type 1:

This is Type 2:

Each type needs to be modified in a different way. The Type 1 reflectors are normally found in the retail flashlights. Type 2 is normally what you receive for a replacement part.

Type 1 reflectors only need the hole drilled out to 0.25 inch (0.235 min).

Type 2 reflectors need the hole drilled out to 0.25 inch (0.235 min) and the fins trimmed off the back as shown below:

If good focus is still not possible, then you may need to sand down the back of the reflector and fins, or lift the SMJLED up a little above flush with the bulb socket.

Drilling Out The Stock Reflector For Use With The SMJLED:

Unscrew the flashlight head bezel ring and remove the reflector and front window.

Invert the reflector in the bezel ring as shown in the photo and install the bezel ring on the head. Use a rag, duct tape, or other soft protective material to protect the head finish from scratches and clamp the head assembly in a vise or similar holding device. Carefully ream the reflector opening out to 0.25 inch (6.35mm). 

If doing this operation by hand, you may want to skip clamping the reflector and head in a vise and just hold it in your hand. Start with the smallest drill bit you have that is larger diameter than the stock reflector hole opening and progressively work your way up to larger drill bits, reaming out the hole a little larger each time. Finish up with a 0.25 inch drill bit for the final size.

If you're lucky enough to have a drill press, then you should be able to drill the reflector hole to 0.25 inch in one operation. Just make sure everything is securely clamped in place and slowly bore through the reflector.

Use compressed air or your own breath to blow the reflector clean of dust. Do not wipe the reflector surface! It will scratch very easily!

Install the modified reflector and align as described above.

 

Advanced Modification

How to modify a 2AA cell flashlight into a SMJLED flashlight that uses an IMS SO20XA reflector for maximum focus and brightness.

The flashlight head will need to be bored out to 0.800 inch (20.32mm) diameter and 0.210 inch (5.34mm) deep.

Trim the fins off the outside of the reflector. It may be necessary to shave the fins down even with the back surface of the reflector body for proper fit in the flashlight head.

Insert the trimmed reflector into the head. Place the front window glass into the bezel ring. Assemble the bezel with window onto the head and tighten down.

The deeper IMS reflector will turn on/off the flashlight just as the threads engage. Here's a trick to get the on/off action back  to normal:

With batteries loaded in the flashlight, pry off the top of the switch assembly and insert the SMJLED; you may need to trim a little off the leads to get the SMJLED to fully seat on the switch. If the SMJLED does not light up, remove and rotate 180 degrees and re-insert the SMJLED. Remove the batteries and install a 5/8 inch o-ring into the battery tube to hold the switch assembly in place during battery changes. Use a pencil or soda straw to seat the o-ring, then insert the batteries backward and press down on them to fully seat the o-ring. Remove and re-install the batteries normally.

Screw the head assembly onto the flashlight body and check for proper on/off operation. Align SMJLED for best beam. - Finished

Here's the difference the larger IMS reflector makes with this large die SMJLED:

The IMS reflector on the left concentrates the beam much more than the standard reflector on the right. It just about doubles the lux readings.

Get an IMS reflector and super clear mineral glass lens with a SMJLED and modify your flashlight as described above for the brightest, longest running flashlight possible.
